Foam board is the workhorse of sign shops, display builders, and model makers: light, flat, and cheap. Whether it belongs on a laser depends almost entirely on one question that the word “foam board” does not answer: what is the foam core made of?
Can You Laser Cut Foam Board?
Yes, paper-faced polystyrene foam board (foam core, KT board) cuts well on a CO₂ laser — but PVC foam board, sold as Sintra, Foamex, or Forex, must not be laser cut. The polystyrene core of foamcore vaporizes cleanly and the paper faces cut with it, giving square edges and fine detail that are hard to get with a hand knife. PVC foam board looks similar but contains chlorine, which releases corrosive hydrogen chloride gas under the beam.

Which Foam Boards Can Be Laser Cut?
Check the core and the facing before you cut. The table below covers the boards most often called “foam board.”
| Board | Core / facing | Laser cut? |
|---|---|---|
| Foam core / foam board (US) | Polystyrene core, paper faces | Yes |
| KT board | Polystyrene core, paper or film faces | Yes; test film-faced boards |
| Gatorboard / heavy-duty board | Polystyrene core, resin-coated wood-fiber faces | Possible but slower; faces char |
| PVC foam board (Sintra, Foamex, Forex) | Expanded PVC | No — use a knife or router |
| Polyurethane foam | PU | Test first; fumes need strong extraction |
If a supplier cannot tell you the core polymer, do not put the board on the laser. For how chlorine-containing sheet is handled, see our PVC cutting options.
How Do You Laser Cut Foam Board Cleanly?
Use low power and high speed. Polystyrene melts at a low temperature, so extra power does not cut faster; it melts the core back from the paper faces and leaves a hollowed-out edge. A 3–5 mm foam board typically cuts in a single fast pass on a CO₂ machine; thicker 10 mm boards may need a second pass.
- Keep air assist moderate. Enough to clear smoke, not so strong that it blows melted core back into the kerf.
- Focus at the middle of the board on thicker sheets to keep the edge square.
- Watch the paper faces. Scorching on the top face means the speed is too low; masking tape on the face helps on white boards.
- Extract the fumes. Burning polystyrene gives off styrene and soot; cut in an enclosed machine with extraction.
What Is the Best Tool to Cut Foam Board?
A laser is best for detailed shapes and repeat production on thin board; a knife cutter is better for thick board and beveled edges. Hand knives work for one-off pieces, but they tear the core on tight curves and wear quickly. A digital knife cutter gives a cold, square edge with no melted core, which matters on 10 mm and thicker boards and on PVC foam board, which a laser cannot cut at all.
What Is Laser-Cut Foam Board Used For?
- Point-of-sale displays and sign letters
- Architectural and product models
- Exhibition graphics and mounted prints
- Lightweight packaging inserts and prototypes
Which KASU Machines Cut Foam Board?
For sign and display work in standard sheet sizes, the K1080-F1 laser cutter and engraver handles detailed letters and shapes; for larger sheets and higher output, the K1610-F2 double-head laser cutter runs two heads on the same layout. See our foam laser cutter and laser sign cutter pages, or read can you laser cut foam for other foam types.
Frequently Asked Questions
Will a laser cutter cut foam board?
Yes, if it is paper-faced polystyrene foam board. A CO₂ laser cuts it cleanly at low power and high speed. Do not laser cut PVC foam board (Sintra, Foamex, Forex).
Is it safe to laser cut foam board?
Polystyrene foam board is safe to cut with an enclosed machine and fume extraction; the smoke contains styrene and soot. PVC foam board is not safe to laser cut because it releases hydrogen chloride.
How do I tell PVC foam board from polystyrene foam board?
Check the product name and safety data sheet. Sintra, Foamex, and Forex are PVC. Paper-faced foam core and KT board are polystyrene. If the supplier cannot confirm the polymer, do not laser cut it.
Why does the foam core melt back from the paper?
Too much heat: the laser power is too high or the speed too low. Increase speed first, reduce power, and keep air assist moderate.
Can a diode laser cut foam board?
A diode laser can cut thin foam board slowly, but white paper faces reflect much of its light. A CO₂ laser is faster and more consistent for production.
